Choosing van size and payload

Size a van by payload and load length first, body size second. Payload is gross vehicle weight minus kerbweight, and it falls as you add racking, tools and a passenger. A standard car licence caps you at 3,500kg.
The three numbers that decide everything
Gross vehicle weight (GVW), also called maximum authorised mass, is the heaviest the van is legally allowed to weigh fully loaded — vehicle, fuel, driver, passengers, equipment and load. It is stamped on the manufacturer's plate and shown on the V5C. Kerbweight is what the van weighs ready to drive but empty. Payload is the difference: GVW minus kerbweight. That is the number deciding whether the van can do your job, and it is the number brochures are vaguest about. Two warnings. Manufacturers do not all define kerbweight identically — some include a nominal driver and a full tank, some do not — so treat brochure payload as indicative and check the plate on the vehicle you are actually taking. And payload is a legal limit, not a target: exceed it and you risk a DVSA prohibition, a fine, an insurance argument and, if it goes wrong, far worse.
The 3,500kg ceiling on a standard car licence
If you passed your driving test on or after 1 January 1997, your category B licence allows you to drive a vehicle up to 3,500kg maximum authorised mass, towing a trailer within the combination limits. That is why the vast majority of the UK van market stops dead at 3.5 tonnes: it is the heaviest vehicle most of your drivers can legally drive. Drivers who passed before 1 January 1997 generally hold grandfather rights including category C1, letting them drive up to 7,500kg — but you cannot staff a fleet on the assumption your drivers are old enough. One important exception: since 10 June 2025, category B licence holders may drive zero-emission vehicles up to 4,250kg, with the previous five-hour training requirement removed and towing permitted up to a 7-tonne combination (The Motor Vehicles (Driving Licences) (Amendment) (No. 2) Regulations 2025, SI 2025/608; BVRLA, 2025). Small, medium and large: what each class is actually for
Small vans — the car-derived and compact class — suit mobile service work, parts running, urban multi-drop and any job where parking and access matter more than volume. Payloads are modest and load lengths short; a full sheet of ply will not fit. Medium vans are the default UK trade van: enough load length for most timber and pipe, a payload that copes with tools plus materials, and dimensions that still fit a domestic driveway and most car parks. Most electricians, plumbers and carpenters live here. Large vans — long and extra-long wheelbase, medium or high roof — are for volume: removals, furniture, insulation, multi-drop parcel work, anything bulky and light. They are also where payload gets interesting, because a big body on a 3.5-tonne chassis can leave you with less payload than a well-specified medium van. Always compare the plated payload of the actual variant, never the class.
What eats your payload before you load anything
Every kilogram bolted to the van comes out of the payload. Steel racking across both sides and a bulkhead shelf; ply lining to floor, walls and doors; a roof rack and ladder gantry; a tow bar; a tail lift; a second row of seats in a crew cab; a refrigeration unit and its insulation; a beacon bar and heavy-duty locks. Then add what lives in the van permanently — hand tools, consumables, a compressor, a generator, a step ladder, and half a pallet of fixings nobody has unloaded since March. Then a passenger. It is entirely possible to lose several hundred kilograms of a medium van's payload before a single item of the day's material goes in. The only reliable check is still a weighbridge. Take a typical fully-loaded van, weigh it, and size the next one from the real figure rather than the brochure.
The dimensions that decide whether the job fits
Payload gets the attention; dimensions cause the arguments. Four measurements matter more than total load volume. Maximum load length at floor level — and whether the van has a load-through bulkhead flap, which can add half a metre for pipe and timber. Width between the wheel arches: a standard 1,220mm sheet of ply or plasterboard needs at least that much to lie flat, and plenty of medium vans do not have it. Interior height, which decides whether you can stand to work and how many stacked units fit. Rear door aperture and side door width, which decide whether a pallet, an appliance or a sheet goes in at all, and whether a pallet truck can reach it. Measure the largest thing you routinely carry and specify from that. A van you have to load diagonally is a van that will get damaged.
When a different body beats a bigger van
Sometimes the answer is not more van. A crew cab carries the team and the kit in one vehicle, at the cost of load length and payload — and for tax, watch the goods-vehicle test in our tax guide, because crew vans have been held to be cars. A Luton gives huge cube and a tail lift on a 3.5-tonne chassis, ideal for furniture and light bulky goods, poor for dense loads. A tipper is the only sane answer for spoil, aggregate and green waste. A dropside handles long, awkward, dirty loads that would wreck a panel van's lining. A refrigerated body is a specialist build carrying a payload penalty from the insulation and the fridge unit. Choosing the right body often buys more capability than choosing a longer wheelbase.
Two expensive mistakes, in both directions
Over-specifying is the quiet one. A van a size too big costs more every month, more in fuel or energy, more in tyres, is harder to park on a domestic street, and can be worse on payload than the smaller variant once you have loaded it with a bigger body. You pay for capability you never use, on every vehicle, every month. Under-specifying is the dangerous one. A van run persistently over its plated weight handles badly, brakes badly, destroys tyres and suspension, and exposes the business to prohibition, fixed penalties and an insurance argument at exactly the wrong moment. It also breaches your lease agreement. The middle path is unglamorous and reliable: weigh a real loaded van, measure the biggest thing you carry, specify from those two numbers, and leave a sensible margin rather than running to the limit every day.

How do I work out a van’s payload?
Payload is gross vehicle weight minus kerbweight, both of which appear on the manufacturer’s plate and the V5C. Manufacturers define kerbweight slightly differently, so check the plate on the actual variant rather than relying on a brochure figure — and remember racking and tools come out of the payload.
What weight of van can I drive on a normal car licence?

Does racking reduce a van’s payload?
Yes, directly. Steel racking, ply lining, a roof rack, a tow bar or a tail lift all add kerbweight and come straight out of your payload, as does every tool that lives in the van permanently. On a medium van the cumulative effect can run to several hundred kilograms.
What happens if I overload a van?
DVSA can issue a prohibition preventing the vehicle from moving until the load is reduced, along with fixed penalties, and both driver and operator can be prosecuted. Overloading also affects braking and handling, can affect insurance cover, and breaches the terms of a lease agreement.
Will a sheet of plywood fit in my van?
Only if the width between the wheel arches is at least about 1,220mm and the load length is sufficient — many medium vans fall short between the arches. Check that measurement specifically, and check whether the van has a load-through bulkhead flap for longer material.
Is a bigger van always better?
No. A larger body on the same 3.5-tonne chassis can leave you with less payload than a well-specified medium van, while costing more each month and in energy or fuel. Size from a weighed, loaded vehicle and the largest item you actually carry, then leave a sensible margin.
